I routinely add some of my new aircraft and liveries as AI traffic with GA-Traffic. But as new stuff gets more and more complicated, this adds up a lot of working load to the simulation.
I wonder whether you guys do something (except DXT3ize the textures) to lessen the load ?

Are you including each one separately as a dedicated AI aircraft with its panel removed and also its VC removed if it has one by hex editing the mdl file?

nope, batch processing with GA Traffic.
I don't get the panels out because they're rather small compared to textures but I know that I should do...

Panels and sounds are not needed for AI. Neither do they slow things down since the sim does not use them. The sim ignores their presence and they are not loaded into memory. Removing them does not save sim cycles or frames. Oh and despite the fact that the aforementioned hex edit prevents the VC from showing, it really doesn't remove it. Check the file size before and after. Its the same. The only 2 ways to reduce the impact of an AI aircrraft on the sim are (easy) reduce the size of the textures and (hard) reduce the size (number of polygons) of the model. My recommended solution is to gather aircraft that have been made for AI use and limit strictly the number of flyable aircraft being used as AI. But, what do I know?

One thing I've found is that it seems to lighten the load when you reduce traffic areas. By this I mean that if you fly in Alaska all the time, it doesn't make sense to have a lot of traffic operating out of JFK.
Also, there is a utility (I think it's BBQ Traffic) that takes a look at the airports in a flightplan and cuts unused airports out of the airports.cfg file for that traffic file.
